As the 2024 season of global Formula Student Automotive Engineering (FSAE) competitions begins, university racing teams worldwide are preparing for one of the year\u2019s most anticipated events\u2014the Formula SAE Japan 2024 competition.\u00a0This year\u2019s competition features 80 official teams, including the Tongji University Electric Racing Team, one of only two Chinese teams granted official entry.\u00a0On September 9, the TJURacing Team advanced to the Design Report Final (DR Final), marking a significant step forward in their journey this season.<\/p>\r\n

In this highly competitive environment, the Tongji TJURacing Team has emerged as one of China\u2019s leading FSAE teams, known for its commitment to innovation and excellence. The team\u2019s challenge has always been to design and manufacture a race car that balances the demands of speed, strength, and adherence to strict competition regulations. This challenge led them to explore new manufacturing methods, especially when faced with producing complex, high-performance components that traditional techniques struggled to achieve.<\/p>\r\n

This season marks the second time HBD has supported the TJURacing team. Building on the successful results from our previous collaboration, TJURacing team chose to integrate HBD\u2019s metal 3D printing technology into several critical areas of their car, particularly within the chassis and powertrain. Traditional machining methods often face limitations in producing parts with the required precision and complexity. For example, the exhaust manifold, a key component in the vehicle\u2019s powertrain, features an irregular surface and complex internal structures that are nearly impossible to manufacture using conventional methods. By turning to HBD\u2019s metal 3D printing, the team was able to produce a part that not only fit perfectly with the engine\u2019s exhaust system but also met the stringent requirements for gas-tightness and durability under high-pressure conditions.<\/p>\r\n

In addition to the exhaust manifold, the team also applied HBD\u2019s technology to other critical components, such as the aluminum alloy steering knuckles and the brake and acceleration rails. These components required precise sliding mechanisms and pin positioning, which were challenging to achieve with traditional manufacturing techniques. HBD\u2019s metal 3D printing allowed the team to meet these design needs effectively, resulting in components that functioned seamlessly within the car\u2019s overall design.<\/p>\r\n

The clutch lever, another key component, required a design that provided specific ergonomics and tactile feedback for the driver. Using HBD\u2019s technology, the team was able to produce a handle that met these ergonomic requirements and provided the necessary feedback during operation, enhancing the overall driving experience.<\/p>\r\n

The success of these components, as verified through rigorous testing, demonstrated the practical benefits of integrating metal 3D printing into the team\u2019s design and manufacturing processes. The high printing precision ensured that even components with minimal tolerance deviations were easy to install and functioned as intended. The material properties of the 3D-printed parts, including resistance to high temperatures and pressures, were confirmed during testing, contributing to the overall durability and performance of the race car. Additionally, the lightweight nature of the titanium alloy parts used in the exhaust system helped reduce the vehicle\u2019s weight, improving exhaust flow and reducing backpressure.\u00a0HBD is confident that the TJURacing Team will perform at their best and achieve great results in the upcoming stages of the competition.<\/p>\r\n
